A friend had a broken mounting strap for his bicycle's headlight. I modeled and printed a new one. Packaging described it as a Lumentrail Cree XM-L LED - sold in a package with a 1000 lumen headlight and some tail light.
I altered the hole spacing to fit better on 32mm handlebars. It is a snug fit on the 32mm portion of my bike's bars. With a 25mm x 15mm piece of tube rubber on the bottom of the bars, it is a tight fit.
Printing in TPU 95A will NOT work as you need to stretch it enough for the plastic mounting plate to fit in the hole. I had some 8 year old Ninjaflex that worked (unsure of stiffness - guessing 85A?) but was still tight. Guessing 90A TPU might work but I only tested what I had.
Printed 0.2 layer height, 0.4 nozzle, 3 perimeters, 3 top/bottom, tree supports, no brim, bottom 4mm at 100% infill, rest at 15% infill. I printed very slow to ensure it came out good (flow limited to 1.6 mm3/sec).
Source F360 is attached but please don't judge me by my F360 skills :) The cad also includes an initial model of snap part of the retainer clip - that model was not fully refined but works as a starting point if you needed to replace the hard plastic part.
